Kat is helping me build a katana. in the future i'm also going to build a Wakizashi en.wikipedia.org/wiki/WakizashiMy question is, when curving the pvc, would it be legal to also shape the profile of the PVC too. making it less like an O, and like an oval shape (giving it a more authentic look / feel).

the shape of the core is not going to matter other than making it harder to attach foam to and structural integrity. I really wouldn't change the over all shape of the pvc but bending is fine. There are no actual rules saying you can not do this so long as the finished product passes all other regulations do what you want.

Yeah, I really wouldn't worry at all about the core being shapped differently. With all the foam on it, you wouldn't be able to tell if the core was round, oval, square, triangle... etc etc. All that matters is that you can attach the foam to it properly.
Devon... I'm not familiar with that name. Who are you again? I can help show you some foamsmithing techniques to make it more katana-like. Or one of the other elites can.... I have a.... unique touch to foamsmithing.

I believe he's really worried about the grip section, which to be honest is a pretty good idea really.

The best way to make an oblong grip is to add two smaller dowels on the front and back before wrapping it, that way you get a more oval-shapped grip.
Changing the shape of the core itself to an oval would minimize frontal surface are, thus making it harder to attach blue foam and keep blue foam attached.

Here is my katana I made last night. Its made exactly to the same specs of a real katana, in terms of weight distribution, balance, and length. I would recommend using schedule 80 pipe, you can pick up 8ft of it for $5.00 USD at Manards. For a normal Katana mark the blade at 28.3 inches (two inches for the foam to make it 30.3"), then mark 12-15 inches for the Use a stove to heat the pipe until malleable then place one end on the floor and gently push and hold in a light bow shape. For the handle or Tsuka, just cut another piece of pipe, about 12-15 inches then heat and form to the shape of main core. use double stick tape to secure it to the bottom of the main core then wrap with duck tape. From there just follow the same procedures for a single striking edge blade and then balance out with pommel. If you need any help call my home phone at 231-864-3377.

Well my father and I tested it thoroughly and it didn't cause any bruising, it also passes the 2.5" hole test. What other things do I need to look for?

The new foam wont last as long but it is usable for now. Weapon test successful a new foam tip added now. Enjoy.

Yeah, I've seen that type of foam around, I actually had a bit laying around thats the same type, my cell phone was packaged with it to prevent damage... I just squish-tested the stuff and was able to break it down to near-paper consistancy through squeezing it. You'll have to keep a very close eye on how your weapon hits after several uses, it'll break down quick to the core.
